Rotax fuel filter and pump: how they work and what to check

Updated: 3 days ago

The engine cuts out at the end of the straight, stutters out of corners or won't start: before touching the carburation it's worth checking where the fuel gets to. Pump, filter and lines are simple parts but decisive. Here is how the Rotax fuel pump and fuel filter work and what to check.
In short The Rotax fuel pump works with the pressure changes in the crankcase and draws fuel from the tank to the carburettor. Between tank and pump there's a filter, and a second small filter sits under the fuel inlet on the carburettor. Check the filter visually and replace it when dirty, keep the lines in good order and use only clean fuel.
How the Rotax fuel pump works
The pump has no electric motor: it works thanks to the alternating vacuum and overpressure in the crankcase while the engine runs. This way it draws fuel from the tank and pushes it to the carburettor.
• Which pump your engine uses: on the Senior MAX EVO and the DD2 EVO the new pump is the Dell'Orto part 994487, with its gasket set 296167. To switch from the old pump to the new one there are retrofit kits 281341 for the MAX and 281342 for the DD2.

That's why, after working on the carburettor, it takes a few seconds at start-up for the pump to fill the float chamber and for the engine to start. It isn't a fault.

The Rotax fuel filter: where it is and when to replace it
• On the suction side: between tank and pump there's the main filter, which protects pump and carburettor from dirt. It should be visually checked and replaced when dirty: use the genuine Rotax fuel filter.
• Under the carburettor inlet: there's a small filter that stops dirt entering the carburettor. You reach it by removing the hex screw and its gasket: pull it out, clean it together with the fuel inlet and refit it. A good time to do it is when you change the main jet.

Everything about the carburettor is in the guide to the Rotax Dell'Orto VHSB 34 XS.
Fuel pump lines and fittings
• Intact lines: no cracks, hardened spots or kinks that restrict the flow. The Rotax silicone fuel line can be cut to length.
• No air: a fitting that lets air in or a loose clamp makes the pump work badly and the engine runs lean.
• Pulse line: it carries the crankcase pressure changes to the pump. If it's damaged or disconnected, the pump doesn't deliver fuel.
• Tank pick-up: it must draw clean fuel and stay in position. If it needs replacing there's the Maranello tank pick-up fitting.

Signs that the fuel supply isn't working
• The engine cuts out or misfires at high revs: too little fuel is arriving, often because of a dirty filter or air in the lines.
• It won't start or starts with difficulty: empty float chamber, pump not drawing, pulse line disconnected.
• Fuel not rising in the clear lines: check filter, pick-up and fittings.
If the problem persists, follow the guide kart won't start: diagnosis and checks.
Clean fuel: the first rule
Dirt is enemy number one for pump and carburettor: make sure none gets into the tank and the carburettor. Use clean cans, a funnel with a filter and only the specified fuel, without experimenting with different fuels. You'll find the right proportions in the guide to the Rotax fuel mix. Before a long break follow the winter storage checklist.

Frequently asked questions
How does the Rotax fuel pump work?
It uses the pressure changes created in the crankcase while the engine runs: it's a pump with no electrical parts that draws fuel from the tank and sends it to the carburettor.
How often should the Rotax fuel filter be replaced?
It should be visually checked regularly and replaced when dirty. The small filter under the fuel inlet on the carburettor is cleaned, for example, when you change the main jet.
Why does the engine take a while to start after removing the carburettor?
Because the pump needs a few seconds to fill the carburettor float chamber. It's normal: keep trying for a moment before looking for other problems.
