Rotax DD2 gearbox: how to use it and when to change gear

Updated: 3 days ago

The Rotax DD2 is the only engine in the Rotax family with a gearbox, and that's exactly what makes it so fun and technical. Drivers coming from the Senior MAX have one more thing to manage: when to shift, how to downshift, what never to do. Changing gear on the DD2 is simple once you know the rules. Here is how to use the Rotax DD2 gearbox to go fast without damaging it.
In short The Rotax DD2 gearbox has 2 fixed-ratio gears and is operated with the paddle on the steering wheel. From first to second the throttle can stay fully open thanks to the ignition cut, or you can lift for an instant as on a KZ. The ideal shift point is around 12,200 rpm, while when downshifting it's best not to engage first above 10,200. Never rev the engine at standstill to engage a gear, and check the gearbox oil every 5 hours.
How the Rotax DD2 gearbox works
The DD2 has a 2-speed gearbox integrated in the engine, with fixed ratios: 4.26 in first and 3.21 in second. They can't be changed individually: to adapt the kart to the track you work on the final drive ratio, as on any kart. The gearbox is operated by the paddle mounted on the steering wheel, which moves the sleeve between the two gears through a shift fork.
There is no clutch pedal: the centrifugal clutch disconnects the engine from the gearbox below about 2,500 rpm, so at idle the kart stays still even with a gear engaged.

How to change gear on the Rotax DD2
• From first to second: keep the throttle fully open and pull the paddle. The ignition cut interrupts the drive for an instant and the gear goes in cleanly, without lifting your foot.
• Or lifting off for an instant: if you prefer, you can also shift by lifting off the throttle for a moment, as you do on a KZ. A very short lift is enough: the longer it is, the more time you lose.
• The right moment: the ideal shift point is around 12,200 rpm. Shifting too early costs drive, too late costs time on the straight. Telemetry immediately shows you whether you're shifting at the right point.
• Downshifting: engage first under braking, once the revs have dropped. It's best not to downshift above 10,200 rpm: the engine would over-rev and the mechanics suffer.
• One gear at a time: with only two gears the rule is simple, but precision matters. Shift with a firm, complete movement, without leaving the paddle halfway.

Starting and in the pits: what never to do
• Never rev the engine at standstill to engage first: engaging the gear with the engine revving can seriously damage the engine. Engage it with the engine at idle.
• With the engine off the gear may not engage: that's normal, because without rotation engagement isn't guaranteed. Don't force the paddle.

The most common mistakes with the Rotax DD2 gearbox
• Lifting off too long when shifting up: if you choose to lift, do it only for an instant; with the ignition cut you can also keep it flat out.
• Downshifting too early: engaging first with the revs still high stresses engine and gearbox.
• Always shifting at the same spot on every track: the shift point depends on the revs, not on a trackside board.
• Neglecting the oil: too little or old oil shortens the gearbox's life.
Rotax DD2 gearbox oil
The gearbox holds 0.150 litres of SAE 15W-40 oil, for example XPS Kart Tec DD2 Kart Gear Oil. The first change is done after the first 5 hours of use, then the oil should be checked every 5 hours and changed when needed. You'll find the products in the guide to the XPS range, and the complete routine in the guide to Rotax engine maintenance.

Frequently asked questions
Do you need to lift off the throttle when shifting on the Rotax DD2?
Not necessarily: when shifting from first to second the throttle can stay fully open, because an ignition cut makes the shift clean. If you prefer, you can also lift off for an instant, as you do on a KZ.
At what revs should you change gear on the DD2?
The best moment to shift into second is at around 12,200 rpm. When downshifting it's best not to engage first above 10,200 rpm.
How much oil goes in the Rotax DD2 gearbox?
The gearbox holds 0.150 litres of SAE 15W-40 oil, for example XPS Kart-Tec. It should be changed after the first 5 hours of use and then checked every 5 hours.
